Designing for Refill and Reuse with Aluminium Bottles

At BlueSky, we recognise the rising importance of designing packaging for reuse and refill – two of the four core pillars of sustainable packaging (Reduce, Reuse, Refill, Recycle). As consumer demand and regulation push brands to adopt more circular models, the packaging choices you make today can define your brand’s future sustainability credentials.

Adrian Wade, Head of Supply Chain at BlueSky, shares expert insights on what businesses need to consider when choosing aluminium bottles for reuse and refill systems.

Are Aluminium Bottles Suitable for Refill Schemes?

Yes – aluminium bottles are an excellent candidate for refill schemes, but only when paired with careful planning and product testing. One key variable is the internal lacquer coating, which must be tested for the bottle’s intended lifecycle. For example, if your reuse model assumes 100 wash-and-refill cycles, you must test that your cleaning process doesn’t compromise the lacquer’s integrity over that time.

“We’ve seen refill schemes vary widely,” explains Adrian. “Some brands let consumers do the washing at home, while others centralise the return and refill process. Each method places different demands on the lacquer – especially if heat and chemicals are involved.”

Why Lacquer Integrity Matters in Reuse

Aluminium bottles require an internal lacquer to protect the contents from interacting with the metal. Over time and repeated washes, especially under heat and sterilisation, some lacquers may begin to degrade. That’s why it’s essential to:

  • Match lacquer type to lifecycle expectations

  • Test against your washing conditions (heat, chemicals, time)

  • Consider consumer usage – will they clean bottles themselves, or will you?

What is the Best Lacquer for Refillable Aluminium Bottles?

The gold standard for reuse systems is BPA-NI (Bisphenol A Non-Intent) lacquer, which is required by UK supermarkets and BRC-accredited operations. BPA-NI lacquers offer durability and compliance with food and cosmetic safety standards.

For other applications, epoxy phenolic lacquers may be sufficient – but testing is still vital to validate performance under your specific reuse model.

Additional Considerations for Reuse Systems

  • Durability: While aluminium is shatter-proof and ideal for preventing product contamination, bottles may dent or scratch over time – especially if they’re handled frequently.

  • Consumer Communication: If the refill model places responsibility on the end-user, provide clear, simple instructions on how to safely clean and reuse the bottle.

  • Alcohol and Low-Risk Uses: In some scenarios – such as refilling gin from a pouch – the need for rigorous washing is lower, due to the alcohol’s preservative nature. However, this varies by product.

Our Advice to Refill Scheme Developers

  1. Know your consumer: Will they be responsible for cleaning? If yes, give them simple, safe instructions.

  2. Test thoroughly: Simulate your entire reuse cycle (e.g. 100 washes) using your actual method to confirm the lacquer’s resilience.

  3. Choose wisely: Aluminium bottles are robust, safe, and widely recyclable – but selecting the right lacquer and closure is key to long-term performance.
